The man, believed to be aged in his 40s, remained conscious after he was badly injured at an Old Punt Road business about 11.30am.
It remained unclear what caused the explosion, with investigations to centre around a gas bottle.
It is understood the man was welding at the galvanising business when the explosion occurred.
The man was treated at the scene and taken by ambulance to the Hunter Westpac rescue helicopter base at Broadmeadow, where he would be boarded and flown to Royal North Shore’s specialist burns unit for treatment.
